OK I now see that a burr or some metal obstruction is ruining every cap that gets put into the top of the fork. Anyone know what size tap I need?
or do I need a thread chaser?
it would be a crazy size like 24 x 1

you can usually straighten the threads out by using a 6 X 1 mm tap.
Put it in a handle and align the tap threads with any good treads in the fork tube. Then slide the tap back and forth pushing hard to the side. That will usually cut , push , form the threads back into a usable setup.

The bigger the tap the easier it is to handle with out flexing.
We had 2 fork tubes that the threads were buggered on and this trick fixed both.
